loading the SuSE.config as a starting point, and
adding/removing options. Well, duh, this of course
didn't work - too many differences, and it wouldn't
let me out of xconfig.

Usually when this happens, I delete the .config file to start fresh and very carefully go through each and every settings. Pay attention to the motherboard-specific details, such as the hpt controllers. The help info usually (but not always) have some helpful information that can help you decide which option to enable and the ones that should be left alone.
