I'm sorry but I have to ask you to play with the code line my $spare = 0.3 * $size; in the function getSize() in /usr/share/kiwi/modules/KIWIImage.pm just change that to 0.4, 0.5, etc... and see when it fits. It simply adds 30% free space calculated from the result of "du -ks". The RW part is much smaller which results in a smaller increase.
