I am thinking of creating a new partition on my second HDD, copying somehow my /boot content there and then switch to use the new one for booting my SuSE 9.1...

Of course. Aside from creating it, and copying files, you need to adjust /etc/fstab and /etc/lilo.conf or /boot/grub/menu.lst.
If yes, then my question is how to make it in a safe way?
