Is there a know way to install a live CD image onto an usb stick with:
a) not using the whole stick (16GB), but just one partition (e.g. sdb1) for the image b) having additional data partition(s) on there as well
I'm not interested in having a 'persistent' live system on the stick, I just don't want to sacrifice 16GB for a 1GB image.
I played a bit with syslinux and qemu for testing and got it to boot with that.
Only it doesn't boot on a real PC.
install the syslinux package and use the isohybrid program to change the iso image so it's bootable both as a CD and on a harddisk or USB stick

I think the OPs issue is that he wants to preserve some existing data on the stick - the method you mention is documented in the wiki or SDB (or both), but I don't think it's able to preserver existing data.
