Don't know if this has anything to do with your problem, but I have noticed to things myself that effect font. The DPI and or Screen Size. Sometimes when Sax can't detect the monitor settings it will ask you for the size of the monitor. Some message that ends with "Do you want to specify now?" when you start Sax. It is asking for mm of the screen size that it uses to make the DPI settings for rendering. I found an interesting addition for my Display in XF86Config file to get my DPI square (on a widescreen monitor (1200x800)). I can't remember what it was. I don't have my laptop with me at the moment. Where is this information hidden in KDE? I managed to change my Gnome resolution to match the KDE one, but I don't know how to convince KDE to use the old setting!
