1)Use bzImage 2) Try to have modules as modular (meaning everything does not have to be integrated in to the kernel
To elaborate, 'make bzImage' uses a better compression algorithm, so it will decrease the size of your kernel. Using modules can greatly reduce the size of your kernel because it will put parts of it in seperate modules which are added in when needed. Don't make essential parts of the system modules or else you might get kernel panic though!
As to why 615k is too big, someone else will have to answer. I haven't encountered this problem, so have never looked into it.
