thanks jdd Well I tried a couple of small avi's and got an ffmpeg segfault which makes me think that dvdstyler is doing something to provoke it. DVDStyler v1.8.2.1

I was confused about the menu part but now I remember that the images for the menu have to be converted to the same format as the video. I used a plain button with no background. I also have a different version of DVDStyler installed. Are your menus stock dvdstyler or do you use your own creations also the background format is important. I'll try a video menu but I suspect that it won't segfault. My instinct says that it's libavformat that's seg faulting and it's either getting overloaded with tasks or it's choking on the menu formats. I have a home built new dvdauthor but dvdauthor is not in the picture and I've just checked and I still have a home built cpu optimized ffmpeg and libs ffmpeg-0.6.201103092102git-1 and I've used it extensively since I built it from the latest git. I think the first thing to do is build another from today's git check out. I've had some mplayer problems where I suspect it caused a bug with libpulse or something related. I normally have pulse audio turned off but suddenly Thunderbird and Firefox started crashing when I right clicked or selected a menu or certain tool bar items. With pulse audio turned on everything works a really difficult bug to track down, I originally filed a bug against tbird and ffox but when I got a debugger on it, it turned out to be libpulse crashing.
